Alkhorayef Petroleum operates two manufacturing facilities in Dammam 2nd Industrial Area. The first facility is dedicated to manufacturing and assembly of down-hole electrical submersible pumping (ESP) systems, as well as horizontal pumping systems (HPS). The second facility is dedicated to fabricating and assembly of electrical surface equipment. Both facilities are accredited by ISO 9001: 2008 (Quality Management System), OHSAS 18001:2007 (Occupational Health & Safety Management System) and ISO 14001:2004 (Environmental Management System). Among its international competitors, APC is proudly the first and only company to manufacture ESP and HPS equipment in the Middle East.
APC’s manufacturing process is controlled and audited using an Oracle computerized system, following Lean Manufacturing practices. The entire process is tightly monitored for quality control and efficiency, from the incoming inspection phase until the quality check and packaging phase. Each of our assembly areas is equipped with a corresponding test bench, which contributes to quality reporting and traceability of individual components. Such test reports are sent along with shipped equipment to the customers and end users. 
APC manufactured equipment is tested to the American Petroleum Institute (API) standards, as well as listed within the IHS SubPUMP international design software.
APC equipment has been qualified and approved by many international oil companies (IOCs) and National Oil Companies (NOCs). These companies include but not limited to Aramco, KOC, Ecopetrol, KJO, JO, ENI, BP, Lukoil, Total, PETRONAS, WNPOC and GNPOC.
In addition to manufacturing Electrical Switchboards, 24-Pulse VSDs, APC is proudly the only manufacturer approved by Aramco for production of NEMA 4 Medium Voltage Variable Speed Drive, for power and control of ESP equipment, onshore and offshore.

FIELD SERVICES 

The Field Operations at APC supervise the inspection, commissioning, and installation of electrical submersible pumps. These operations extend their mission to include the operation, repair, and periodical maintenance of Electrical Submersible Pumps (ESP), carried out at the workshops set up on site.
One of the major responsibilities assigned to the Operation crew is putting the strategic plans of APC into action. Through its highly trained engineers and workgroups, the Operations crew carries out such plans effectively to help the realization of the company’s ultimate goals. Since the Operation crews are the face of the APC and represent the company, as they provide their services directly to customers,


APC supports this sector though organizing of intensive training programs. Such measures would boost the company’s quality performance and highlight its reputation in the oil sector. In the past decades, the company has given much attention to holding training courses targeting its personnel and carefully selecting the members of its staff. These efforts resulted in the transformation of APC from a starting company working on minor water pump projects, to one of the globally recognized companies working in the oil sector. Out of its deep commitment to the importance of providing a healthy working environment to reflect positively on the quality of production and the proficiency of its employees, the company established separate sites and workstations for each project. It provided these sites with standard workshops equipped with safety gear, offices, housing facilities to encompass the whole crew. The sites also include gyms, restaurants, and all life supplies to ensure a healthy environment and foster a positive working atmosphere.
The successive winning of field operations contracts, on national and international levels, is a clear reflection of the determination of the company’s administration, its accurate planning, and close executive management of these operations. MANUFACTURING 

We use Lean Manufacturing to make our processes highly efficient. This means identifying and eliminating waste at every stage, reducing the natural resources consumed and only producing what is needed. At the same time, we focus on continuously improving quality and safety.
The system helps improve our inventory accuracy and reduce our throughput time to provide faster delivery to our customers. As a result, we reduce our costs - and pass on these savings to our customers.

The APC Manufacturing Plant is located in Dammam city in the Eastern Province of Saudi Arabia. It consists of 9,803 square meters of covered manufacturing space and 4,475 square meters of yard and warehouse space. 




The Manufacturing Plant is ISO 9000-2000 certified and is fully equipped to engineer, manufacture, inspect, and test APC's complete range of Electrical Submersible Pumps (ESPs).

To provide for excellence in manufacturing, efficiency, and quality control, the production system utilized in the APC's Plant is patterned after the “Toyota Production System” which more recently has been referred to as “Lean Manufacturing”. Lean Manufacturing is a unified Philosophy/System for improving productivity and product quality. Lean Manufacturing is designed to be cleaner, safer, better organized and to provide for higher morale and productivity.

Under the Lean Manufacturing System, the product flow through the Plant is organized by “Value Streams”. A Value Stream consists of the activities and information flow that occur while moving the product from the raw material to the possession of the customer. The philosophy of Lean Manufacturing is to eliminate waste and continuously improve quality and productivity. The APC Plant has been organized by Value Stream for each product produced. There are six Value Streams detailed below:

     2)   Pump Value Stream
     3)   Seal & Gas Separator Value Stream
     4)   Surface Electrical Equipment Value Stream
     5)   Finishing & Logistics Value Stream
     6)   Repair Value Stream


Members of each Value Stream share one office space together on the manufacturing floor within their respective production area. Value Streams have sole responsibilities of their production business; and are empowered to manage every aspect of their given product, beginning with the ordering of raw materials, and all the way through to the delivery of finished products to the customer. From their vantage point, the team can clearly see all Value Stream daily activities and work together to immediately address manufacturing problems as they arise. Each value stream is a small business unit by itself, which has its own manager, engineer, quality assurance inspector, quality tester, production planner, materials purchaser, inventory controller, data entry clerk, machinists, and assemblers.

    APC® Three Phase Electric Motor

    Typically, the three phase, two pole induction motor connects to the bottom of the seal section. The ESP motor may be a single motor or may be made up of two or more motors bolted together in tandem, depending on the total horsepower (HP) required to obtain the necessary lift. All ESP motors are filled with refined mineral based oil or synthetic oil that withstands high temperatures, while providing dielectric strength and lubrication for the bearings through thermal conductivity.

    Motors are hand-wound by skilled APC technicians with the latest industry techniques. Primary insulation in APC’s standard motors is provided by Kapton insulated magnet wire which is suitable for temperatures up to 325o F/162o C. Proprietary insulation materials are also used for applications where higher operating temperature ratings are required. Resistance to exterior corrosion is provided by flame spray coatings or ferritic steel construction.

    APC® Switchboard or Fixed Speed Drive (FSD)

    The Alkhorayef Artificial Lift Products & Components (APC) Fixed Speed Drive (FSD) provides operators of Electrical Submersible Pumps (ESP) with complete electrical protection systems for the downhole ESP equipment.

    For added safety, the APC FSD is separated into three compartments; its modular design incorporates a combination of a fused main disconnect switch with a vacuum contactor that connects the ESP system to the surface power supply. This ensures maximum protection for the ESP system in case of major surface or downhole electrical system faults. Built-in lightning arresters protect the downhole pump system from spikes in the power supply, due to lightning strikes.

    In order to provide better protection for the field operators, the APC Motor Controller is located in a low-voltage compartment which is isolated/separated from the high- voltage compartment. No-Load isolation (disconnect) switch with mechanical and electrical interlocks is used on all FSD models.

    The FSD package is also a platform for gathering data, remote monitoring, and controlling ESP operations when the APC controller’s communication option is activated. Optional hardware and software, for remote monitoring and control with SCADA, are now also housed together in the FSD’s enclosure, keeping it simple and compact.

APC® Centrifugal Pumps

Alkhorayef Artificial Lift Products & Components (APC) submersible pumps are multi-stage centrifugal pumps. Each stage consists of a rotating impeller and a stationary diffuser. Stage materials are Ni-Resist or of special metallurgy for dependable performance in production wells of corrosive or abrasive environments.

APC’s multi-stage centrifugal pumps, whether of a radial or a mixed flow configuration, are designed to efficiently lift a full range of volumes of oil, water or brine over the life of a well with minimal maintenance or downtime.

Corrosion resistant K-Monel shafts are standard component on all APC pumps. Optional high- strength Inconel shafts are also available for high torsional load applications. Corrosion resistant coatings and ferritic steel construction are available for protection in well-bores containing Hydrogen Sulfide, Carbon Dioxide or other similar corrosive environments.

For wells containing abrasives or where extended run life is demanded, APC provides a full range of performance enhancing options. APC manufactures both radially stabilized floater and compression pump stage designs. These designs incorporate hardened materials such as tungsten carbide in the bearing surface areas. Additional radial support is provided by stage bearings which are situated strategically throughout the pump section to provide optimal shaft stability and enhanced run life. 



APC® Intakes and Gas Handling Equipment

Typically, fluid enters the submersible pump through a standard screen intake or a gas separator. APC offers a variety of intakes and gas handling equipment serving a broad range of well conditions. APC intakes and gas handling equipment are designed to operate efficiently for long periods of time under both abrasive and corrosive pumping conditions. The abrasive resistant material, Tungsten Carbide, is utilized in the bearings and sleeves of all APC intakes and gas handling equipment.

For corrosive wells, APC offers intakes and gas separators constructed of ferritic steel.

In order to maximize run life, APC offers gas handling equipment in both a two bearing and a three bearing configuration. These handling equipment, when used in conjunction with ferritic steel construction, greatly enhance the overall equipment performance in abrasive and corrosive well-bore environments.

APC also offers the Pro Max Gas Processing Unit (GPU) for gassy wells, having up to 45% gas volume factor (GVF) at low intake pressures. The APC Pro-Max GPU is designed to be installed directly below a center tandem multi-stage APC pump, where it effectively reduces the size of the gas vapor bubbles and compresses them back into solution facilitating production through the electrical submersible pump (ESP) without gas locking. It can also be installed above one or two APC rotary gas separators to facilitate the production in extremely gassy wells.

APC® ProSeals

The APC ProSeal prevents well fluids from entering the ESP motor, yet allows for the motor oil’s expansion and contraction, which equalizes internal motor pressure with the well-bore pressure, as well as absorbs pump axial shaft thrust.

The proven technologies of both the labyrinth and positive seal elastomer bag are featured in APC ProSeals. ProSeals contain multiple redundant separation chambers in either a labyrinth, bag or a modular design to maximize the overall ESP system’s run life.

The APC bag-type ProSeals utilizes the bag as an elastomer barrier which physically isolates the motor from the well fluid. This type of ProSeal is ideal for deviated wells or in the presence of very light well fluids.

APC ProSeals come with a variety of performance enhancing options. High load bearings and high strength shafts are available for high horsepower and high head applications. APC has various selections of elastomers to meet any given downhole conditions. Further corrosion protection is provided by added flame spray coating or the ferritic steel construction.

APC® Universal Motor Base and/or Downhole Monitor

The bottom of the motor may have a bolt on universal motor base or a downhole sensing device/monitor. The APC Downhole Monitor (DHM) bolts directly to the bottom of an upper or center tandem motor, with telemetry obtained through the motor’s power cable. No additional special connections or signal wires are required. The APC DHM consists of robust choke components with built-in ground fault protection. Installation of a DHM ensures maximum run-life while enabling the operator to optimize production through automatic or remote control. It safeguards the ESP system with built-in alarms and trips, protecting the ESP system, as well as the well itself against deadheading or shut-in, high or low flow rates, excessive well draw down, motor heating and resonant vibration frequencies.
